2018 Sustainability Excellence in Manufacturing Award, First Place Program Category: Smithfield Packaged Meats
Simple, cost-effective adjustments to smoker equipment prevents excessive liquid smoke loss. The company was losing 38 gallons of liquid smoke per day on its hot dog line, causing increased wastewater treatment surcharges. Now, a new blower system with air knives blows the excess liquid smoke off the baskets holding the hotdogs into a smoker holding tank. By making this simple change, Smithfield’s Kevan McCance explains how the plant saved close to $130,000 in a year by capturing the excess liquid smoke.

2018 Sustainability Excellence in Manufacturing Award, Second Place Program Category: Land O’Lakes
The company’s Kent, Ohio, facility found a better way to discard packaged butter products it couldn’t sell, such as line samples. Instead of putting products in a trash compactor, Land O’Lakes now uses an industrial shredder. As the shredder heats up, it presses melted butter through a screener and into an anaerobic digester. Micro-organisms in the digester consume the butter, producing electricity, heat and methane gas. Land O’Lakes’ Josh Becking explains how the company saves $41,000 a year and diverts 282 tons of butter from the landfill to the digester.

2018 Sustainability Excellence in Manufacturing Award, Second Place Tie in the Project Category: Campbell Soup
Campbell’s partnered with BNB Renewable and SunPower to install a 4.4MW solar system at the company’s headquarters. The project features SunPower’s rooftop, car port and ground-mount solar solutions as well as electric car charging stations. The system will supply the equivalent of 20 percent of the headquarters’ annual energy demand. Campbell signed a 20-year purchase agreement with BNB, which allows it to purchase all the electricity generated by the project at a rate lower than its current local utility electrical rate. The project was structured as a purchase power agreement, so there was no capital investment for Campbell.

Smithfield’s facility in Sioux City, Iowa, replaced four of its water-intensive chip smokers with waterless smokers for its smoked meat products. Smithfield’s Carter Hanson explains how the new units reduce water usage by 98 percent, saving more than 1 million gallons of water a year.

2018 Sustainability Excellence in Manufacturing Award, Third Place Project Category: McCormick & Company
The spice maker’s Dallas plant replaced an obsolete compressed air system with an energy-efficient compressed air system with waste heat recovery. The new system has one fixed speed and one variable speed compressor so that air output modulates to match demand. The heat exchanger and storage tank capture waste heat from the compressor cooling loop to provide free hot water. McCormick’s Jeff Blankman states that natural gas consumption is reduced by 50 percent and hot water outages are eliminated, thereby increasing production cycles.

2019 Manufacturing Innovation Award: HP Hood
The dairy processor converted a cultured dairy products facility into a technologically advanced plant that produces and packages fluid milk for extended shelf-life dairy beverages. The renovation included installing technology to upgrade and advance the facility’s control systems. HP Hood also upgraded the logging and tracking system for its raw milk pasteurizing systems to comply with FDA regulations. Packaging enhancements included putting accumulation on the packaging systems to maximize OEE and building a digital twin simulation model to right-size the accumulations.

2019 Manufacturing Innovation Award: Just Born
By installing integrated delta robots with end-effector tooling that can grip and package its single PEEPS Chicks marshmallow treats without damaging the delicate product, Just Born was able to automate its previously hand-packed PEEPS Chicks operation. A robotic pick-and-place system with finger-like grippers gently picks up the tender PEEPS and places them into carton packaging. Randall Copeland, Just Born’s senior vice president of operations/supply chain, discusses the award-winning project.

2019 Manufacturing Innovation Award: Royal Cup Coffee and Tea
The complex, multiphase project cuts labor in half and doubles production capacity with bridges that create one interconnected facility instead of three. This new linear flow streamlines the product’s journey from raw material to final package. The new campus allows Royal Cup to move raw coffee beans directly from the receiving dock to the cleaner and into storage mechanically. Plus, automated scanning inputs new inventory into Royal Cup’s new SCADA system seamlessly. Royal Cup’s Senior Vice President of Operations Kevin Boughner provides an overview of this award-winning project.
